Car: 1992 Camaro RS

Questions for Experienced T5 Rebuilders
#1 - So I'm just about done rebuilding my WC T5 and I ran into a problem, I think. When I tighten down the front bearing retainer, I can't turn the input shaft anymore. Is this normal? Before I took it apart, the input shaft turned pretty easily. According to the Tremec manual, it looks like there should be .003" interference or preload on the front input shaft bearing. I haven't added any shims to the bearing retainer yet. The bearings and gears and everything on the input and output shafts look to be on the whole way.
#2 - The rear output shaft bearing race is also sticking out the back of the case a bit. Is this normal as well? I took pics when I disassembled it, but its hard to tell from the pics but I do think the bearing race was sticking out the back a bit.

Were new bearings put in for this rebuild? Were they all pressed on fully?
Were the blocker rings aligned with the synchro keys properly? If not they will space out and bind the mainshaft.
The output shaft bearing race does stick out some, that's normal.

Yeah, all new bearing, blockers, synchros, it was a full rebuild kit. The blocker rings are all properly aligned and the keys are in the slots on them. I pressed the bearings on till they wouldn't go any farther. I used the bearing separator sitting on my bench vise and a BFH to pound the press-fit pieces on. I used a scrap of 2x4 to protect the shaft end and kept going until I heard a solid "thunk" when I hit it.
Should there be any "play" in the gears, etc on the output shaft? I can slide the front 2 gears/bearings/spacers, etc back and forth about an 1/8" or so.
On the 3-4 synchro, should the splines on the shaft be even with the center of the hub, or should they be recessed into the hub slightly?
I thought the rear bearing race stuck out a bit when I took the old one out. I just didn't think it stuck out as far as the new one is.

The most play I've seen has been less than 1/16", more like 1mm.
The splines on the mainshaft should actually stick out 1/8" from the
synchro hub, not even or recessed.. That may be your problem..

I estimated the play, when I checked it again, it was closer to 1/16" than 1/8". You were right about the synchro. I pulled the mainshaft back out and set it back up on the vise and with 2 good whacks it was seated fully. I was off about that 1/16" I had. Now there is no play between the synchro and the gear. I put it back together and everything spins like it did before. The rear bearing race still sticks out the back a bit more than I would like, but there isn't any more play between anything that I could pull the bearings in more. I took some pics of it, let me know what you think.

Yup, that looks correct.. I just looked at one in the shop and it was .300" out past the case.

Know where I can get a new clip for the speedo gear? The one that holds it to the output shaft? Apparently the little tab that fits in the hole in the shaft broke off when I took the gear off.

Didn't you get a new clip in your rebuild kit? If not, check with thegearbox@aol.com or sales@txmotorsports.com, they're both Tremec dealers with good prices.
