Besides a exaust leak.

You won't get an exaust leak- there is a check valve between the AIR system and the headders, but that's deffenetally not good the cat or the rest of your emissions, because the cat uses the O2 the air system to break down hydrocarbons into CO2 and O2.

Besides the leak?
I used to work at Domino's Pizza, they replaced the deck ovens we originally had with conveyor ovens... Middleby Marshall I think... Anyway, the way those worked was they would blow hot air (550ºF) through 1/4" diameter holes, very similar to what your car will do with those holes open. Its hot enough to cook a pizza in 4 minutes and 50 seconds at that temperature at a distance of 2.5" from the pizza... so basically anything within 2.5" will be cooked in a matter of minutes, and stuff a little farther away will soon follow.
The cat will work fine without the air system hooked up, it only aids the emissions process but its not absolutely necessary for it to work.

If you keep the diverter valves from your stock manifolds and put those on the new headers you won't have an exhaust leak. I'm not sure what other effects it would have but as long as it's plugged with the valves, I don't see what harm it could cause..

I blew my plug out once when I was racing in the old 86TPI

There is a check valve there, but you could still have a slight exhaust leak. The bigger problem is when you back off the gas from a high RPM, the vaccum in the exhaust manifolds draws fresh air in through the check valve and mixes with the hot, unburnt fuel creating a very loud backfire. Sounds like a gunshot. Not good for the rest of the exhaust. Just cap then with a radiator bypass cap and a hose clamp from an auto parts store.

If it took more than 10 minutes from start to finish, they are doing something wrong.
This is technical though, right?

The cat has been replaced by a off road pipe, I used screw on caps, But one fell off, so I was wondering if it was okay to drive it intill I got another.
