Out with the AC
First: I have an old non-AC heater box that is slightly bent on the mounting flange (Someone tried to rip it off when an old rusted bolt would not un-fasten). Can this box be placed on a flat surface and gently be flattened/straightened - Or are their contours to be considered?
Second: Will the existing AC/heater blower motor fit with the non-AC system?
Third: I have never removed before the AC/heater box to replace it with a non AC box - What all does it entail to do it?

(1) Yes, the firewall is flat, so you should be able to flatten out your bent flange and make it work. You're going to have to use sealant when you put it back together anyway, so just goop it on a little thicker if you don't get it 100%.
(2) The motor will fit but it will bottom out. The wheel is "longer" (or deeper, depending on how you look at it) on the A/C blower motor than the non-A/C. You can use the same motor but you need the wheel from a non-A/C blower motor. I have also heard of people making up a spacer to take up the depth.
(3) A couple of the bolts screw in from the interior side of the firewall but all the others screw in from the engine compartment side. It's pretty apparent when you're doing it.
